Why Is Silicone Rubber Used for High-Voltage EV Cable Insulation?

Using an unsuitable insulation material on an EV high-voltage cable can cause cracking, electrical leakage, short circuits, connector overheating, or complete vehicle shutdown.

The practical solution is to use automotive-grade silicone rubber where the cable requires high-temperature stability, electrical insulation, and flexibility. Silicone insulation can remain flexible around battery packs, inverters, motors, charging systems, and thermal-management components where rigid cable routing is difficult.

Why Does Silicone Rubber Perform Well Under EV Heat and Cold?

Repeated heating, rapid charging, winter temperatures, and powertrain heat can harden or deform unsuitable cable insulation, eventually exposing the conductor or shield.

Silicone rubber provides a wider temperature-performance margin while retaining flexibility after thermal aging. Dow offers an orange silicone compound specifically developed for high-voltage EV cable insulation, with high tear resistance and elongation retention after 180°C heat exposure.[1]

The published temperature of the compound must not automatically become the rating of the finished cable. The conductor, shield, jacket, connector seal, terminal, and processing method may create a lower system limit.

How Does Silicone Rubber Improve Routing and Electrical Safety?

A thick or rigid high-voltage cable can exceed its bend radius, overload connectors, interfere with battery-pack assembly, and suffer insulation damage during vehicle vibration.

A properly formulated silicone insulation layer can provide high dielectric performance with a flexible cable construction. Shin-Etsu reports that its high-voltage silicone grade can support thinner insulation, improved flexibility, reduced cable diameter, and lower weight.[2]

Silicone rubber can also provide flame-retardant performance, but not every silicone compound has the same fire classification. The exact insulation formulation and finished cable must be tested instead of relying on the material name alone.

How Should Silicone EV Cable Insulation Be Specified and Tested?

Buying generic orange silicone cable without defining voltage, temperature, wall thickness, tear strength, and aging requirements can create inconsistent insulation and serious production failures.

The correct solution is to specify the complete cable construction according to its maximum voltage, current, temperature class, bend radius, shielding, fluids, and routing environment. ISO 19642 provides design terminology and temperature classifications for automotive cables, while EV cable compounds may also be developed around requirements such as LV 216.[3]

The finished cable should be evaluated for dielectric withstand, insulation resistance, thermal aging, cold bending, abrasion, tear resistance, flame behavior, fluid exposure, shield continuity, and dimensional stability. Testing the raw silicone compound alone cannot prove that the complete high-voltage cable is safe.
